actually thats an interesting idea. i would think that a layer of latex of the outside would provide a very good surface

What I'll try and do is make it in plates, like the old plate mail, but wire it together so it's flexable, but snug... Then I'll fire a couple off BBs at it to create damage. Also, where can I get latex to put over it?

Tubs of latex are available from shops like Hobbycraft. Cheap but it dries "clear" or "opaque" white...so you need to add colour (poster paint usually does ok for this the more you add the longer it takes to dry though!).
A coat of Isoflex (from B&Q) works wonders as it'll help to make it water resistant. Just make sure you get the CLEAR Isoflex...unless you want it black of course...and also..Isoflex is nasty, toxic, horrible stuff so just take care (use gloves, old clothes etc) and work in a well ventilated area (as goes with working with most adhesive based stuff)

Well, as embarrising as it is to say this, I feel I must to let you lot know: As soon as I told my parents... they went nuts. So, I can't make the armour or go in any form of costume.
BUT!
I'm gonna keep trhis thready favourited. It's my 16th on the 12th so hopefuly I'll have a bit more weight to pull on the run up to next Games Day.
Thanks for all your help, I honestly don't think I'd be able to do all this (even if my folks said yes) with out all the input.

Honestly surprised, must admit my parents let me dress like Rambo when I was a kid (perhaps that's what's wrong now , but what your parents say is final. Will you still be going to Games Day at all?

Sorry to hear that mate. What exacly did they have a problem with?
If you leave the long arm out of it I cant see any problems with going in costume.
Id have a problem if my 15 year old daughter wanted to go as a dark elf/eldar(costume would be FAR too revealing) but a lad of 15 dressed up as a soldier?
Ho Hum, I suppose its there perogative.

They just thought that it was childish, but I have my mind set on creating that get-up now. And now I'm 16 there is very little they can do to stop me for next time. And I have a whole year to make it awesome. I am still going to Games Day, and I have a set of Marines that'll go into Golden Demon. Anyway, inner guardsman will show itself in a year or so. Anyway, look out for me next year... If I'm right, I'll be very hard to miss. And I'll makew a great spectical on the coach! P.S: *Insert rousing Imperial speach about getting over "the man" (or nearest equivilent here*
